I am hoping the mass minds will help find a best route through this problem.

The problem I am hoping to find a better answer to is the cost of mailing the 24-pen cases from my most recent group buy.

dimensions and weight are
1 lb not including box 18X8X1 inches.
this means they will not fit in any type of flat rate box at all.

At this time I simply went with priority postage rates. I have mailed a lot of packages and have my instinct of what postages should be. but charges are coming back to the tune of $20.00 per order at a pretty frequent rate. Now I think $5.00 for flat rate is expensive. the $11.00 plus for the next size up in boxes is starting to make me sweat. but $20 cause the item is an odd size is getting out of line.

here are some other details.
I need a box that will hold a wide variety of orders. from just one of these cases to several of them and some singles doubles etc. I have found a box that will do this but it adds $2.00 to the cost of any order that needs one regardless of how small or large the order is.

flat rate priority is out of the question. the largest box is not long enough.

basically I am asking if anyone knows of a path through the tangled web of poastage rates that will end up at a better deal for packages like these. they range in weight so far from 1 lb to nearly 8 lbs in weight. an 8 lb box for 20 dollars is not nearly as much of an issue as a 1 lb box getting hit for 9 dollars in postage.

well that is pretty juch the issue. I hope you all have some way around the priority mail costs.

Try UPS or Fed Ex?

UPS ground rate for a 2 lb 18x8x1 box is only 11.50 assuming you're shipping to a residential address. I got that rate by putting in a Reno zip code for "ship from" and a bangor, maine zip code for "ship to" so that should be about as expensive as it gets.
 
The postage calculator at usps.com shows $4.95 for 1 pound or less and $8.70 for an 18x8x1 package between 1 and 2 pounds from my house (WV) to CA.
 
I find Fedex to just a little cheaper then UPS,but they are only good most the time for larger orders that's are 20-40 pounds.$20 does seem crazy for 1-2 lbs. even for the crazy USPS.You are brave to take on these buys like you do good luck sir.Victor
 
I did not check specifically on these packages but I have always found both UPS and FedEx to be higher than USPS unless the packages start getting 20+ pounds.

Parcel post would be lower cost. It is also very very slow. I also believe that the rates use the zone system which means I would actually have to have an address for each order to know what postage was going to be. Giving people a total for their orders would be a lot more difficult.

USPS $4.95 for up to one pound is their flat rate Priority rate.
The case alone weighs 1 lb. before you add the weight of a box to mail it in. so it is now in the $8.70 for postage of 1-2 lbs, $2.00 for the box, the $0.31 pay pal transaction fee and pay pals 3% on the whole mess and you have total postage costs of $11.34 for one 24 pen case. that stinks but so far I am not finding a better way to mail these. Not getting boxes free is hurting as well not being able to use flat rates.
